Yeh just building a mates' falcon pro up for him and ben having a few probs with the new headset it seems to be to big he has bought a 1" any ideas  :laugh:

do you mean the cups won't go in the frame?

I had the same thing with an Ammaco i've got, i ended up using a small angle grinder on the bottom part of the cup that goes in the frame, until it slotted in nicely.

I have no idea mate, i had exactly the same thing, the original headset i took off the ammaco fits back in fine, but because of the condition of it, it had to be replaced.  I tried Tange, tioga & hatta headsets, all 1 inch but none of them fitted, they were all too big.
I assumed that the original headsets were cheapies made for the frame?

You don't have to do anything about the bearings mate, the only part of the headset thats altered is the cups..grinding the part of the cup that sits in the frame doesn't affect where the bearings sit in the cups or any other part of the headset.
Basically grind some off the cups, so they sit in the frame tightly, then fit the rest of the headset like you would normally.

or you could just get  the next size down if it's a smaller size, they use them on race bikes(drophandels and the likes) are we talking a huge difference? they are either right or a different size, they were never easy to get into cheap assed frames anyhow.

i seriously hammered the crap out of all the headsets i tried, but not one of them would go in. I thought i was gonna break the frame with the welly i was giving it   :LolLolLolLol:

I had this problem bitd on a few bikes... i had the cups on my Rebel pressed in at a bike shop!!

suppose you could use a vice with wood at either end and slowly press em in??

Tried a vice no way they are about 3mm to wide?
